Epoxy Flake Floor Guide: How a Full Broadcast Floor Actually Goes Down

A full broadcast flake floor is built in four layers: prepared concrete, a pigmented base coat, decorative vinyl flake broadcast into that base coat until the surface will not take any more, and one or two clear topcoats over the scraped and vacuumed flake. Done properly it is one of the most durable and forgiving decorative floors available, and it hides slab imperfections better than any solid color system.

The reason it goes wrong is almost never the flake. It is the base coat pulled too thin to hold the chip, flake broadcast into a base coat that has already started to set, a scrape that was rushed, or a topcoat starved because nobody accounted for how much material a flake profile drinks compared with a smooth slab.

This guide walks the whole install from slab assessment through return to service, with the material decision called out at each stage: which base coat chemistry suits the slab and the schedule, how much flake to order, what chip size does to the finished look, full broadcast versus partial, and how many topcoats the floor actually needs.

What a full broadcast flake floor is

Full broadcast, sometimes called broadcast to rejection, means you keep throwing flake into the wet base coat until the surface is saturated and will not absorb any more chip. The finished floor is essentially a solid sheet of vinyl chip locked in resin, with the base coat color only visible in the gaps.

Partial broadcast puts down a lighter, deliberately scattered layer of flake so the base coat color reads through as the dominant color with chip as an accent. It uses substantially less flake and less topcoat, and it produces a completely different look.

Full broadcast is the more durable of the two, because the chip layer adds thickness and the topcoat sits on a mechanically keyed surface. It also hides slab and base coat imperfections almost completely, which is a real advantage on a rough or repaired garage floor. Partial broadcast is cheaper and reads cleaner and more modern in a showroom, but it hides nothing.

Decide which one you are selling before you order material, because the flake quantity between the two is not close.

Choosing the base coat

The base coat is the structural layer. It has to wet and bond to the prepared concrete, carry the pigment, build enough film to hold the chip, and stay open long enough for the crew to broadcast into it.

A 100 percent solids pigmented epoxy is the traditional choice and it is still the right call on porous, thirsty or heavily profiled concrete. It wets the surface well, builds thick, and gives you a working window long enough that a small crew can roll and broadcast a large bay without racing the material.

A pigmented polyurea base coat is the choice when the schedule is the constraint or the slab is cold. It cures fast enough to support a same-day topcoat, which is what makes one day garage floors possible, and it handles low temperatures that would leave an epoxy uncured. The trade is film build and working time, both of which are lower.

Whichever you pick, the base coat has to go down at the coverage rate the data sheet specifies. Stretching a base coat is the most common cause of a floor where the flake pulls loose under a scraper, because there was never enough resin to hold it.

  • Epoxy base coat: more film build, longer working window, better on porous or profiled concrete, slower cure.
  • Polyurea base coat: fast cure, cold tolerant, supports a one day install, thinner film and shorter window.
  • Match base coat color to the flake blend. A dark blend over a light base shows every gap, and a base coat close to the blend's dominant color hides thin spots.
  • Order enough base coat for the actual coverage rate, not the optimistic one. Flake floors run heavier than solid color floors.

Choosing flake size, color and quantity

Vinyl flake is sold by chip size and by blend. Smaller chips read as a fine, uniform texture and are typical in commercial and residential garage work. Larger chips read as a bolder, more granite-like surface and are common in showrooms and where a dramatic look is wanted. Larger chips also produce a more pronounced surface texture, which affects how much topcoat the floor takes and how the finished floor feels underfoot.

Quantity is where jobs get costed wrong. Full broadcast to rejection uses a great deal more flake than most people expect, because you are physically covering the entire floor in chip and then reclaiming what did not stick. A common planning approach in the trade is to budget for full rejection at several times the flake weight of a partial broadcast, then plan on reclaiming and reusing a meaningful share of the excess. Reclaimed flake is fine to reuse on the same floor as long as it is screened and free of dust and debris.

Buy flake in a single lot where you can. Color blends can vary between production batches, and a seam where two lots meet is visible for the life of the floor. If you have to mix lots, blend the boxes together in a clean container before broadcasting rather than switching boxes mid-floor.

  • Small chip: fine, uniform texture, less topcoat demand, standard for garages.
  • Large chip: bolder pattern, more surface texture, higher topcoat consumption.
  • Full broadcast uses several times the flake of a partial broadcast. Budget accordingly.
  • Reclaim, screen and reuse excess flake on the same floor.
  • Blend multiple boxes together before broadcasting so lot variation does not show as a seam.

The broadcast itself

Broadcasting flake is a technique, not a step. The goal is an even, saturated surface with no clumps, no bare spots and no visible pattern from the thrower's arm.

The standard method is to throw the flake upward and let it fall onto the floor rather than throwing it directly at the surface. Flake thrown flat lands on edge, packs unevenly and creates lines. Flake thrown up and allowed to rain down lands randomly and covers evenly. Grab a handful, throw high, let it fall, and move backward so you never walk on flake that has landed in wet resin.

Broadcast into wet base coat, immediately behind the roller. This is why crew size matters on a fast base coat. One person rolls a manageable section, the other broadcasts into it while it is still open, and the sections stay small enough that no edge sets before it gets chip.

On a full broadcast, keep going until the floor rejects the chip, meaning fresh flake sits on top of flake rather than sinking into resin. Look at the floor from a low angle with a light behind you to find thin areas before the base coat sets, because after it sets your only option is to coat and broadcast again.

  • Throw up, not out. Let the flake rain down.
  • Work backward so you are never standing in wet, chipped resin.
  • Broadcast immediately behind the roller, in sections small enough to stay open.
  • Check for thin spots from a low angle with light behind you while you can still fix them.
  • Spiked shoes let you get into the field to reach thin areas without leaving footprints in the base coat.

Scrape, vacuum and the surface you topcoat

Once the base coat has cured enough to hold the chip firmly, the loose flake comes off. Scraping with a wide floor scraper knocks down the chips standing on edge and removes anything not locked into the resin. This is the step that determines how smooth the finished floor feels, and it is the step crews rush.

Scrape in multiple directions and stay aggressive with the blade angle. Every chip left standing on edge is a chip that will either poke through the topcoat or break off later and leave a void. On floors where a smoother finish is wanted, a light sanding pass with a floor machine after scraping knocks the profile down further, at the cost of some flake color exposure.

Then vacuum. Thoroughly, twice, including edges and corners. The scrape generates a large volume of loose chip and chip dust, and any of it left on the floor ends up suspended in the topcoat as a defect. Reclaim what you can through a screen for reuse.

What you are handing to the topcoat is a textured, porous, mechanically keyed surface with a lot more surface area than a smooth slab. That is why the first topcoat drinks so much material.

Topcoat selection and how many coats

The topcoat is the layer that faces the world, so it needs UV stability, abrasion resistance and gloss retention. On a flake floor that means an aliphatic polyaspartic or an aliphatic urethane. A standard epoxy clear will amber wherever sunlight reaches it, and on a garage floor sunlight reaches through the open door every day.

Most flake floors take two topcoats and they should. The first coat is largely absorbed into the flake profile and its job is to fill and seal that texture. The second coat is the one that produces the finished gloss and the wear surface. A single topcoat over a full broadcast floor is usually a starved floor, and it shows up as dull patches and premature wear through in the traffic lanes.

Slip resistance is a decision, not an afterthought. A gloss flake floor with a full topcoat is slick when wet. Additives broadcast into or mixed with the final topcoat add texture, and where the floor gets wet at all, particularly garage entries, patios and commercial kitchens, they belong in the specification. Discuss it with the customer and note the decision, because slip is the thing that generates complaints and claims.

  • Use an aliphatic topcoat, polyaspartic or urethane, anywhere sunlight reaches the floor.
  • Plan on two topcoats over full broadcast. The first one fills the profile, the second one finishes it.
  • Add a slip resistance additive to the final coat wherever the floor can get wet.
  • Watch the recoat window between topcoats on fast chemistry. Past the window you are abrading before you recoat.
  • Keep the whole system, base coat and topcoat, inside one manufacturer's line where you can.

Return to service and what to tell the customer

Cure times depend on the topcoat chemistry, film thickness, slab temperature and humidity, and the numbers on the product data sheet are the ones that govern. As a general shape, a polyaspartic topcoated floor typically takes foot traffic within hours and vehicle traffic within roughly a day, while an epoxy topcoated floor is measured in days rather than hours for both.

There is an important distinction to explain to the customer: a coating that is hard enough to walk on is not yet fully chemically cured. Full cure, meaning full chemical and abrasion resistance, takes longer than return to service. Furniture, floor mats, heavy tool boxes and chemical exposure should wait until full cure.

Rubber-backed mats are the one thing worth calling out specifically. Leaving a rubber mat on a freshly cured coating can leave a mark, so tell customers to wait and to prefer breathable mats afterward. It is a five second conversation at handover that prevents a callback.

  1. STEP 01

    Assess and test the slab

    Identify existing coatings, sealers, oil staining, cracks and control joints, and run a moisture test to the coating manufacturer's required method. Water drop tests in several locations tell you whether the concrete is sealed. Everything you find here changes either the material list or the labor number, so find it before you quote.

  2. STEP 02

    Grind to profile and vacuum

    Grind the full floor with appropriate diamond tooling to the profile the base coat manufacturer specifies, running a dust extractor throughout. Hand grind edges and corners to match the field. Vacuum the entire floor including joints and corners, because dust left in the profile acts as a bond breaker under the base coat.

  3. STEP 03

    Repair cracks, spalls and joints

    With defects visible after grinding, open and fill cracks and spalls with an appropriate repair product and grind them flush. Decide whether control joints are filled and coated over for a continuous surface or honored and left open. Filled joints look better, honored joints are far less likely to crack through the coating.

  4. STEP 04

    Prime if the slab calls for it

    Prime porous, thirsty or heavily profiled concrete to improve wetting and reduce outgassing bubbles in the base coat. If moisture readings exceeded the system's stated limit, install a moisture vapor barrier epoxy primer rated for the level you measured. Respect the primer's recoat window, because a primer left too long has to be abraded.

  5. STEP 05

    Mix and roll the pigmented base coat

    Mix full kits at the specified ratio and mix them completely, scraping the sides and bottom of the pail, because partially mixed two component material cures soft. Roll at the coverage rate on the data sheet in sections small enough that your broadcaster can keep up. Do not stretch the base coat to save a pail.

  6. STEP 06

    Broadcast flake to rejection

    Working immediately behind the roller, throw flake upward and let it rain down onto the wet base coat, moving backward across the floor. Keep going until fresh chip sits on top of chip rather than sinking into resin. Check for thin areas from a low angle with light behind you while the base coat is still open.

  7. STEP 07

    Cure, scrape and vacuum

    Let the base coat cure until the flake is locked firmly, then scrape the floor in multiple directions with a wide blade to knock down chips standing on edge and remove everything loose. Vacuum thoroughly, twice, and screen the reclaimed flake so it can be reused. A rushed scrape produces a rough floor and topcoat defects.

  8. STEP 08

    Apply the first topcoat

    Apply the first clear aliphatic topcoat at the specified rate, expecting it to consume noticeably more material than a smooth floor because the flake profile has far more surface area. This coat fills and seals the texture rather than producing the finished gloss. Watch the recoat window closely on fast polyaspartic chemistry.

  9. STEP 09

    Apply the finish topcoat

    Apply the second topcoat inside the recoat window to build the wear surface and the finished gloss. Add a slip resistance additive to this coat wherever the floor can get wet, including garage entries, patios and commercial kitchens. Confirm the additive and gloss level with the customer before this coat goes down, not after.

  10. STEP 10

    Cure and hand over

    Hold foot and vehicle traffic per the topcoat data sheet, and explain to the customer that walkable is not the same as fully cured. Ask them to keep rubber backed mats, heavy furniture and chemical exposure off the floor until full cure. Leave the product data sheets and a maintenance note with the job.
